Won't Start?
Built for zero mechanical experience. We'll figure out what the bike is actually doing first, then walk it step by step. Pick the match.
Heads up: these are EFI bikes. Keep your hand OFF the throttle while starting. The ECU does the fueling, and twisting the throttle just floods it.
Start with the free stuff
No tools yet. Check these, then hit the start button again.
- If it's a key bike, is the key ON?
- Kill / run switch in the RUN position
- Battery ground strap clean and tight (clean it and snug the bolt if not)
Check the battery
While pressing start, do you hear any clicks or sounds? Note that for later. Now the big one: throw a multimeter on the battery.
Target reading
Healthy resting battery is 12.6–12.8V. At/under 12.4V, charge it. Under ~12.0V it's likely sulfated or dead. A low battery is the #1 cause of no-crank and slow-crank, hands down.
Charge it first
Under 12.6V and it may not have the punch to crank or fire.
- Charge the battery fully on a proper charger
- Load test it if you can, a battery that reads OK at rest but drops hard under load is done
- Old or repeatedly-dead battery? Verify / replace it. A fresh lithium or AGM fixes more no-starts than anything
Keeps going dead? Test the charging system. Engine running and revved up, you want roughly 13.5–14.5V at the battery (KTM spec is 14.0–15.0V at 5000 rpm). Stuck at 12-point-something means the stator or regulator/rectifier isn't charging.
Check the main fuse
The main fuse lives in the starter solenoid. Pop it out and look at it. There's usually a spare fuse clipped right there in the solenoid.
Replaced a blown fuse? Swap in the spare, clean the area if it's dirty, and try to start. If the new fuse blows again, stop, you've got a short. Don't keep feeding it fuses, get it looked at.
Check the switch connectors
Pop the headlight mask off so you can get to the connectors behind it. Check for tightness and corrosion, clean if needed, and make sure everything's seated solid.
- Key bikes: check the black/blue start switch connector AND the 4-pin key switch connection
- Non-key bikes: check the black/blue start switch connection
Reconnect everything clean and tight. Does the engine crank over now?
Power at the starter?
Here's where it goes beyond no-tools. With a multimeter, check the wire at the starter motor for voltage while cranking. You're looking for battery voltage there.
What it tells you
Voltage present but no crank: power's reaching it, the starter motor itself is the suspect.
0.00V: power isn't getting there, the problem is back at the key switch or start switch.
For the wrench-capable / a tech: with the key on you should see voltage at the blue/red wire. Hot-wire the start switch (blue/red to white/brown) to test it. Hot-wire the solenoid: white/red and blue/red should both have 12V, then jump blue/red to ground and the starter should crank. If you're not comfortable here, tag us in.
Two quick gotchas first
- Hand off the throttle. Verify you're not twisting it while trying to start, that floods these EFI bikes
- Cranking fast enough? A low battery makes it crank slow and it won't fire. If it sounds lazy, charge the battery
Fuel line & idle knob
- Check the quick-disconnect fuel line is securely fastened at the tank. Push until it clicks and locks
- Was the red idle knob twisted at all? If the idle adjustment is way out, the bike won't start easy. Set it back to baseline
Narrow it down
Basics are covered. An engine needs fuel, spark, and air in the right amounts. Pick a path to check:
Fuel delivery
- Turn the key/ignition ON, ear by the tank, listen for the fuel pump prime (a short buzz for a couple seconds)
- Actually got fuel in the tank? These run a low pickup, a near-empty tank on the stand can starve it
- Quick-disconnect fully clicked in at the tank
- Just ran out? A dry system can take extra cranking to re-prime
Then check fuel pressure
Pump primes and there's fuel but it still won't fire? Weak fuel pressure is a top suspect. Spec is 48.6 to 52.9 PSI. If pressure won't hold after the pump shuts off, or drops under load, the in-tank pressure regulator (worn diaphragm) is the prime suspect, not just the pump. An in-line tester clamps to the tank quick-disconnect so you can read it right there.
Get the in-line tester ›Pull the plug and look
Pull the spark plug and check it before anything else. Two things to read:
Before you reinstall: make sure the plug cap is fully seated on both the plug and the coil. A cap shaken loose by vibration is a classic no-start.
It's flooded
A wet, fuel-soaked plug means too much fuel, no light-off. Super common after a tip-over or after twisting the throttle while cranking.
Clear it out
Dry the plug (or drop in a fresh one), bike upright, crank a few seconds with the throttle held WIDE open to pull air through. Then let off and start normally, hand off the throttle.
No spark = next-level
Fuel's there, plug's dry, nothing lighting. From here you're testing the ignition side, and that means a multimeter.

Kill switch
A shorted or stuck kill switch (or a chafed wire in its circuit) will kill spark and the bike won't fire, even though everything else looks fine.
- Make sure it's physically in the RUN position and not gummed up
- Wiggle-test the kill switch wiring while cranking
- You can bypass / unplug the kill switch to confirm whether it's the culprit
FI light
If the FI / engine light is behaving wrong on key-on or staying lit, the ECU may have a stored fault that's keeping it from starting.
- Check for a knocked-loose sensor connector (intake temp, TPS, etc.)
- Look for chafed or pinched harness wiring, especially near anything recently worked on
- The stored fault code tells you exactly what tripped, it needs to be read out
Engine mechanical
Fuel, air, spark and sensors all check out, or you've got real engine symptoms (knock, smoke, overheating). Now it's worth going internal.
- Valve clearance too tight drops compression and causes hard start, no start, and hot-start trouble. On these the valves go TIGHT with wear
- Low compression from a worn top end or a burnt exhaust valve
- Just worked on it? Recheck cam timing, shims, and every connector
- Knock / rattle / metal-on-metal: stop riding, that's cam, piston, or bottom end
Valve clearance (cold, modern EXC-F / SX-F)
Intake 0.10–0.15 mm, exhaust 0.12–0.17 mm on current DOHC 250/350/450/500. Some years run exhaust to 0.18 mm and older bikes differ, so confirm yours before shimming. Ask us and we'll pull your exact figure.
Catches then dies
It lights off but won't stay lit. Work the list top to bottom:
- Idle speed too low, the red idle knob got adjusted incorrectly, set it back
- Spark plug fouled, swap it
- Extremely dirty air filter choking it, clean or replace
- TPS changed from stock, a bad calibration wrecks idle (and can stop it starting too)
- Mechanical: valve clearance tight, low compression, or metal-on-metal (seizing crank or cams)
Worth ruling out: fuel pressure
If the list above checks out, confirm fuel pressure is in spec (48.6 to 52.9 PSI). Weak pressure can keep it from holding a steady idle.

Starts, but runs rough
"Runs bad" covers a lot of ground, and most of it isn't deep engine trouble. Pick what it's actually doing so we aim at the right thing.
Heads up: mechanical (the last option) is for actual engine noise, smoke, or heat. Don't jump there just because it runs rough, the stuff above strands way more bikes.
Bogs, cuts out, limp mode
Almost always fuel starvation, an air problem, or the ECU pulling power back. Work it:
- Fuel pickup: on '23 SX and '24+ EXC the pump sits high, so it cuts out with fuel still in the tank. Rock the bike to slosh fuel to center, add more
- Limp mode reset: disconnect the battery about 2 minutes to reset the ECU. On '24 bikes a fresh inline filter plus a reset has cleared this
- Reed cage / airbox: if you just had it apart, a dislodged reed or loose intake boot kills airflow and bogs it
- Weak pump / clogged filter: check pressure below
Check fuel pressure
Low pressure makes it bog and cut under load. Spec is 48.6 to 52.9 PSI. The in-line tester reads it live while you ride.
Get the in-line tester ›Misfires / sputters
A stutter or intermittent miss is usually spark or a fuel-delivery hiccup, not the bottom end.
- Spark plug fouled or worn, swap it and gap to spec
- Plug cap cracked or not seated, push it firmly onto the plug and coil
- Ignition coil breaking down, often worse once hot
- Bad / old / watered fuel, drain and run fresh
- Loose coil or sensor connector, wiggle-test while it runs
Check fuel pressure
Hesitation under load is the classic weak-pressure tell. Confirm 48.6 to 52.9 PSI before chasing ignition parts.

Feels flat or won't rev out. Before you suspect the engine, knock out the easy stuff, this is mostly air, exhaust, and fuel.
- Air filter filthy or over-oiled, clean or replace, it chokes power fast
- Air leak: loose intake boot clamp or a cracked boot leans it out
- Exhaust: dented header or packed-out muffler kills flow
- Fuel quality: old, low-octane, or ethanol-heavy gas, drain and run fresh
- Map switch (if equipped): white = Map 1 standard, green = Map 2 aggressive, confirm you're where you think
- Clogged filter / weak pump: check pressure below
Check fuel pressure
A tired pump or clogged filter shows up as a power ceiling under load. Spec is 48.6 to 52.9 PSI.
Get the in-line tester ›Runs rich / fouls plugs
Black smoke, fuel smell, sooty plugs, won't stay lit. Usually the EFI is dumping too much fuel.
- FI light on? A bad intake or coolant temp sensor throws it onto a rich fallback map, that's the sensor path
- TPS off baseline, a botched calibration runs it rich, recalibrate
- Coolant temp sensor reading cold keeps the cold-start enrichment on
- Air filter heavily restricted, clean or replace
- Wrong / stale fuel, run fresh
FI light is on
A lit FI light means an EFI problem, usually a bad sensor or sensor wiring. It'll typically run very rich and flat on the fallback map.
- Check for a knocked-loose or corroded sensor connector
- Look for chafed / pinched wiring in the harness
- The stored fault code points right at the bad sensor, it needs reading out
Back in business
Nice. Warm it up, listen for anything weird, and go send it. If the gremlin comes back, run the guide again from the top.

Common Failures & Self-Diagnosis
The stuff that actually strands these single-cylinder KTM, Husqvarna and GasGas bikes, what it looks like, and how to sort it yourself before you start throwing parts at it.
Check these 5 first
- Battery fully charged? 12.6V or more at rest. A weak battery is the single most common no-start, and it fakes a dozen other problems.
- Switches & key: kill/run switch in RUN, sidestand up, key on (if equipped).
- Fuel pump prime: key on, ear by the tank, listen for the 2-second buzz.
- Pull the plug: wet and fuel-soaked means flooded, bone dry means a fuel or spark gap.
- Connectors & main fuse: wiggle-test the bar switch plugs, check the fuse in the starter solenoid.
Weak / dying battery
Symptoms: slow lazy crank, clicking, cranks but won't fire, dies after sitting, random EFI gremlins.
These are high-compression engines that need real cranking amps to light off. A battery that reads fine at rest but sags under load is done, and low voltage also makes the EFI act weird.
- Full charge, then load test it
- Old or repeatedly dead? Replace with a quality lithium or AGM
- Clean and tighten both terminals and the ground strap
Corroded connections
Symptoms: intermittent no-crank, dead one day fine the next, flickering lights, gremlins right after a wash.
Washing forces water into connectors and fuse-holder prongs, where it oxidizes. This is the cheapest fix that solves the most no-starts.
- Hit every connector with contact cleaner
- Pat of dielectric grease, then reassemble
- Don't skip the fuse holder, ground straps, battery lugs and kill switch
Blown fuse
Symptoms: total no-crank, completely dead, often after a knock, a wiring snag, or corrosion.
The main fuse lives in the starter solenoid, with a spare clipped right there. There are smaller mini fuses elsewhere too.
- Pull it and look, replace with the spare
- Clean the holder if it's crusty
- Re-blows? You have a short, stop feeding it fuses
Fuel pump failure
Symptoms: intermittent no-start that gets worse over time, fires for a second or two then dies, no prime buzz.
Pump impellers wear and start dragging, and some let go early. A dying pump also sheds debris that clogs the filter.
- Key on, listen for the prime
- Verify pressure is 48.6 to 52.9 PSI with an in-line tester
- Out of range = pump, filter, or regulator
Fuel pressure regulator
Symptoms: hard or no start, won't idle, dies when you crack the throttle. Pressure reads low or won't hold even though the pump runs fine.
The FPR is a passive part at the top of the in-tank pump assembly, near the electrical connector. Its rubber diaphragm wears out and dumps fuel back into the tank instead of holding pressure to the injector. The pump itself is often perfectly good.
- Pressure won't hold after prime, or drops under load? Suspect the FPR or pump check valve, not just the pump
- Field check: you should NOT be able to blow air through it. If you can blow through it by mouth, it's done
- It's part of the pump module, replace the regulator or assembly. Test pressure first
Clogged fuel filter
Symptoms: gradual power loss, harder starting, eventually no-start.
The filter clogs with pump-wear particles and, on ethanol fuel, degraded tank material. Plenty of riders find it gunked well before the service interval.
- Cheap, treat it as routine maintenance
- Black sludge in there points back at a worn pump
- Don't forget the small screen in the quick-disconnect line
High fuel pickup (new-gen tank)
Symptoms: cuts out or won't restart with fuel still showing, runs out early, low-fuel light comes on way early.
The new-gen surface-mount pump sits high in the tank with no extended pickup, so 1.5 to 2 liters get stranded in the side chambers. It's a design quirk, not a fault.
- Rock the bike side to side to slosh fuel to the center chamber
- Keep more in the tank for long desert days
- Booster-pump kits exist, ask us what fits
Spark plug & cap
Symptoms: no fire, hard hot-start, misfire, fouling.
A wet plug means flooding. A cracked or vibration-loosened plug cap kills spark entirely, and it's a classic roadside no-start.
- Swap the plug, gap to spec
- Seat the cap firmly on both the plug and the coil
- Transfer the plug gasket if you swap plugs
Crank position sensor
Symptoms: cranks but won't start, flashing FI / engine light, erratic or no spark.
The pickup (pulse) coil lives in the stator assembly and tells the ECU where the engine is. Intermittent or failed means no spark timing.
- Inspect its wiring and connector for damage
- Confirmed test needs a meter or scope
- This one's usually shop-level, tag us in
Charging / regulator
Symptoms: battery drains while parked, won't hold charge, weird hot-running behavior.
On some pre-2016 injected bikes the regulator also triggers the fuel-pump relay, so a weak one means the pump only primes while you hold the starter.
- Test it: revved up, want 13.5–14.5V at the battery. Stuck at 12V = not charging
- Pump only primes on the start button? Suspect the regulator
- Check for a parasitic drain if it dies parked
Sensors, ECU & limp mode
Symptoms: FI light, sudden power loss or limp mode, won't hold idle, runs rich.
Usually a TPS off baseline, an air or coolant temp sensor, or a knocked-loose connector. The '24 bikes had limp-mode cases fixed by a fresh inline filter plus an ECU reset.
- First move: ECU reset, disconnect the battery a couple minutes
- Reseat sensor connectors, look for chafed harness
- The stored fault code points right at it, get it read
Valve clearance / top end
Symptoms: hard or no start when HOT, fine when cold, wants throttle to fire when warm.
On these four-strokes the valves go tight over time as the seats wear, dropping compression and killing hot starts. It's the number-one hot-start cause.
- Check lash against your model's spec (we'll pull it for you)
- Low compression / tired top end looks the same
- A leak-down test confirms it
"Just worked on it" gotchas
Symptoms: ran fine, now won't start or runs bad right after maintenance.
Before you diagnose anything deep, retrace your last job. These bite people constantly.
- Reed cage not clipped in (floats into the airbox, kills airflow)
- Connector left unplugged, or fuel quick-disconnect not clicked
- Plug gasket not transferred, or TPS not recalibrated
Quick reference / target readings
- Battery (rest)
- Healthy 12.6–12.8V. Charge at/under 12.4V. Under ~12.0V it's likely sulfated
- Charging
- Engine revved, want 13.5–14.5V at the battery (KTM spec 14.0–15.0V at 5000 rpm). Stuck at 12-something = stator/regulator not charging
- Fuel pressure
- In spec is 48.6–52.9 PSI on single-cylinder KTM / Husky / GasGas EFI bikes. It should hold after prime, won't hold or drops under load = regulator or pump check valve
- Valve clearance
- Modern EXC-F / SX-F, cold: intake 0.10–0.15 mm, exhaust 0.12–0.17 mm (some years exhaust to 0.18). Older bikes differ, confirm yours
- Spark plug
- OEM-spec plug, gapped to spec, cap seated firmly on plug and coil
- Fuel filter
- Wear item, often needs it sooner than the manual interval. Black sludge = check the pump
- Wire colors
- KTM/Euro: brown = ground, white = stator output to regulator, black/white or blue/white = kill-switch circuit
- ECU reset
- Disconnect the battery a couple minutes to clear limp mode after fixes
